I have a 2013 Ranger, 19,000 kms. Recently on a ride, when going up a reasonable hill I changed into 3rd, it sounded like the gearbox was shredding a gear, accompanied by quite violent jerking. Did a once over of the bike, no leaks, engine started fine, idled well & revved cleanly. Set off again and as soon as I went to third gear it did the same.
I've since checked the ignition & carbs. No problems found & the motor runs well.
Another test run and the same problem. It will engage 1st, 2nd & 4th and pull cleanly. But trying 3rd will have your swearing that a couple of teeth have been stripped from a gear as it jerks & sounds like it's going to explode!
A number of metal shavings were found on the gearbox drain plug. I have removed the gearbox and performed a cursory inspection. Much to my surprise, the gears seem okay.
1. I have not been able to find a 21mm socket with a wall thin enough to remove the shaft drive yoke, any suggestions? Removing this will allow me to remove a gear cluster for closer inspection.
2. Has anyone come across a similar problem? If so, how was it repaired?
3. Is anyone aware of any adjustments to the gear box? Assuming that it simply isn't staying in 3rd gear.

Where are you in Melbourne. I have a modified 21mm socket.

Hmm 70km a bit far just for a socket. Quicker to just grind down your own. Maybe take the box to Jay at Eurobrit and at least get them to undo the output flange for you and maybe give a diagnosis…

For the nut holding the drive flange, I removed the original by using a small punch and used a tap wrench to get it back on. Tap Wrench is available at Bunnings cheaply in sets - Tap as in garden tap. The new nut is Nyloc, so a bit of loctite, seat it with the tap wrench and tap it with a punch has lasted 20,000ks since I replaced the flange and nut. Mine is difficult to downshift into 2nd from 3rd but nowhere near what you describe, will be very interested to see how you get on. As for adjusting the gearbox, yes you can adjust the engagement stops - This video > Click Here < shows how the stops are done, but from what you describe it may only be useful once you get the box back together. Speaking of putting it back together, there is a new video on Soviet Steeds showing the simple way of engaging the kick start lever spring.

Yep, I'd say 70 km is a bit far. I'll try the tap wrench next time I'm in the garage. Cheers,
